There's also another "fix" - instead of adding extra ploys you can break the mesh at any sharp corner to produce a good sharp "edge". There's a good tutorial IIRC at http://www.uvmapper.com/uvmpedge.html Also on the site is a commercial program (UVMapper Pro - $50 IIRC) which should automate the process, amongst other things. Sadly I can't afford $50 :(
