Whee! I get to partially answer my own question. I'm on a Macintosh, and when the Mac version of Poser converts a hier file it also adds an ACTR resource to the OBJ geometry file which was converted. The ACTR resource is viewable through Resedit, and it contains a string of the path to the OBJ file (i.e. to itself, :Runtime:Geometries:myname.obj"). This ACTR resource is apparantly involved in whatever caching scheme Poser is using. Removing the ACTR resource made Poser take the full 20 seconds to convert the PHI file, and the resulting figure no longer contains the phantom Hose1 material. I have no idea why Poser does this, of where the cache of created cr2's is kept, but I've at least got a solution to my phantom materials problem.
I can't really address this on the Mac side but the same thing happens the PC version of Poser. In that case, you have to delete the large .rsr so that the converter will work correctly on new builds. Now I know from the docs that the converter on the Mac side puts the results in the .obj but it isn't clear if this is a new copy of the .obj or the original .obj. It might be worthwhile to make a copy of the .obj before doing the conversion so you can back out if the results aren't what you want.

Has anyone seen this? 1. I modelled an obj file, and created a PHI file. Two of the materials in the OBJ were Hose and Hose1. 2. I converted the hier file, creating a new figure in the library. This figure contained the Hose and Hose1 materials. It took about 20 seconds to convert the hier file. 3. I decided I didn't want a seperate Hose1 material. I destroyed the figure in the library and exited Poser. I edited the obj file to remove the Hose1 material. 4. After restarting Poser and converting the hier file again, the strangest thing happens: the conversion happens almost instantly, the new figure is created in the library, and it STILL contains the Hose1 material. I have rechecked things twice: I am certain that I am destroying the older .cr2 file, and have removed all references to Hose1 from the OBJ. Yet somehow Poser keeps resurrecting the Hose1 material. Obviously it has cached some information somewhere, I just cannot figure out where. Has anyone seen anything like this?
